The EGR cooler is a common failure point on modern diesels, and a sneaky one: when it cracks, it leaks coolant straight into the exhaust stream, so you lose coolant with no puddle to find.
What the EGR cooler does
It routes hot exhaust gas through a coolant-filled heat exchanger to cool it before it goes back into the intake (for emissions). That means engine coolant and exhaust are separated by thin metal — and when that metal cracks or corrodes, coolant crosses into the exhaust or intake.
The signs
- Coolant loss with no external leak — the classic tell
- White smoke (sweet-smelling) from the stack
- Overheating or a rising temp gauge
- Bubbles in the coolant / pressurized surge tank — exhaust gas getting into the cooling side
- EGR or emissions fault codes and derates
The honest part — repair, not delete
There's a lot of talk online about 'deleting' the EGR system. We don't do that — it's illegal on road trucks and fails emissions and DOT. The right fix is to replace the failed EGR cooler (and check the valve) with a proper part, so the truck runs clean, keeps its power, and passes a CARB Clean Truck Check.
